Solution for Converting Siemens PLC Data to OPC UA and Reporting to an IoT Platform

In the stamping shop of a large automotive parts manufacturing plant, multiple Siemens S7-1200/1500 series PLCs are deployed to control core equipment such as stamping presses, welding robots, and conveyor lines.

 

However, due to the proprietary and complex nature of the Siemens S7 communication protocol, data from these underlying devices remains trapped in isolated "data silos," making it impossible to efficiently interface with the shop floor's Manufacturing Execution System (MES). As a result, the MES cannot obtain real‑time production data, including equipment operating status, production cycle times, fault alarms, and process parameters. This causes production scheduling to lag behind actual conditions. Overall Equipment Effectiveness (OEE) statistics rely entirely on manual paper entry, leading to low accuracy and an inability to promptly detect production bottlenecks or unexpected downtime risks. These issues severely restrict improvements in production efficiency and the implementation of lean management.

 

To address this, WideIOT deploys industrial IoT gateways. These gateways connect directly to Siemens PLCs via rich Ethernet or serial ports and use built‑in Siemens S7 protocol drivers (compatible with ISO‑on‑TCP, PROFINET, etc.) to quickly collect register values from the PLCs. The gateway then performs its core protocol conversion function, encapsulating the Siemens proprietary data into standardized OPC UA protocol. The data is reported to the MES system via 5G/4G/WiFi/Ethernet, enabling remote monitoring, alarming, management, control, and data analysis.

When abnormal data is detected, the system automatically notifies managers via WeChat, SMS, or email, enabling rapid fault location and corrective actions to ensure production safety.

 

4. Data reliability and security

Features include store‑and‑forward (data resumption after disconnection), multi‑network backup, and automatic reconnection to ensure data integrity and communication reliability. In addition, security functions such as firewalls and whitelisting ensure secure and controllable data collection.
